An ultra-slim US travel adapter, from brief to production in 50 days

Business Requirement
The customer's end users told them the same thing again and again: ordinary travel plug adapters are too bulky to carry. The brief was a travel adapter for the US market that is as small as possible and easy to store in a bag or pocket, without giving up safety or a secure fit in the wall socket.
Engineering / Product Challenge
Making an adapter thinner changes almost everything around it. Internal spacing and creepage distances get tighter, heat has less room to spread, and a slimmer body gives the plug pins less leverage in the socket. The design had to stay compact and storable while still passing electrical safety checks, holding its temperature under load and keeping a reliable insertion and withdrawal force.
How the Project Ran
The specification was settled through several rounds of discussion with the customer, then refined over five rounds of samples. Each round was reviewed for size and storage, then put through a set of tests:
- Electrical safety checks
- Temperature-rise testing under load
- Plug insertion and withdrawal force testing
- Fit and storage review of the ultra-slim body
Findings from each round went into the next sample until the design met both the size goal and the test results. From the start of development to a production-ready design took 50 days.
Compliance for the US Market
US market requirements were built into the project from the beginning rather than added at the end. FCC and UL 62368-1 test reports were prepared for the final configuration.
Result
The ultra-slim adapter moved into production and has been well received in its market, giving the customer a travel product whose main selling point, size, came directly from end-user feedback.
